Based on the way the originals have aged, I think the emissions decal may have been a water slide. I ordered a couple sheets from a company that does custom water slides for restorations and such. They aren't cheap by any means, but I'm curious how durable they are. There may be a reason the repros are stickers.

I sent these mockups out to a few folks to verify accuracy. I'd love input on anything that looks off, but I think they're really close.
As I've been looking at originals, I'm seeing a slight variance in size and printing quality. The weight of the fonts on the stepped instructions has been challenging to match. It's not quite heavy or bold and medium is too light. I tried a number of version of Futura and settled on Demi Bold which splits the difference. Seems to be as close as it can get. In the original mockup I destroked the fonts to give them a lighter appearance but when I output them I found that it slightly bungled the shapes of the letters. One of the details I got hung up on was the parenthesis and quotes - those are actually from a different font to match the original. The irregular spacing between some words and letters is intentional to match the original, although exporting these and sizing them for the forum made some of the characters more funky than they would appear printed. I've got a small pilot run of water slides in the works with the 400/428 4bbl decals. They will require a clear coat over them for durability. I think something like Krylon Crystal Clear or Eastwood's Diamond Clear would work well for that. Still investigating a version that would be a sticker, like the current repros.

First test batch is finally in!
I tried a set on matte clear thinking they might match the original water slide decal appearance. They could work, but I didn't account for the transparent border the sticker company added which scaled down the art a smidge. Overall, I don't love the appearance as it looks too plasticky and not black enough. The second batch was from a different sticker company who printed them glossy on white material and did full bleed art. These look more like the reproductions today which are printed on a thin mylar. I'd have no problem using one of these under my hood. And a comparison between the two prototypes and the existing reproduction. I should get the water slides later this week. Those were about twice as much as the traditional stickers for half as many. Curious to see how they come out.

Sure, what do you need?
For the air cleaner lettering, I'm going to try making some silkscreens. Current repros are clear decals which don't look right. Plan B is a dry transfer decal. As I was doing the final proof, I noticed an error in the emissions decal - they should include 4BBL 350 at the top. Not sure how I missed that after all these revs. These cover all '68 GTO standard/HO 400s in addition Firebird 400 and 350 4BBLs. I ordered a batch of 50 as well as 25 of the Ram Air version. In the mean time, I now have a batch of 25 that are 99% correct. D'oh!

I received the updated emissions stickers for 350/400 4BBL cars and Ram Air cars. I'm happy with these. The existing Ram Air reproduction decal is pretty close, but missing the Pontiac logo and the fonts are a little lighter weight than what I've seen on originals. I suspect that has to do with whatever process was used to reproduce them. Like someone scanned or took a photo and adjusted the heck out of it in Photoshop rather than recreating it in vector art.

I also received the water slides. They're definitely more finicky to apply and there are some printing artifacts visible when the light hits them the wrong way. They're just like decals you'd use on a model kit and are just as fragile. They are much thinner than the stickers and show *everything* that's not perfectly smooth underneath them.
After some blotting with a paper towel and a hair dryer it laid down just fine. They do need to be clear coated after application which may hide some of the printing artifacts. I could see these getting easily damaged, even with a clear coat. They do look different than the stickers when installed (more matte), but considering the cost (2x the stickers) and fragility, my recommendation would be to use a sticker unless you absolutely need to have 100% correct or have a concours show car.

Next on my list - creating a few experiment silkscreens for these guys. The last time I did this was high school...

Awesome I was feeling left out with my 350 HO lol. Great work. Looking to buy the whole set when they’re ready. Thanks.

No one left behind! I believe the PD-code decals would apply for 350HO, wouldn’t they? If not, happy to make another variation.

Once I have the image burned in, the plan is to cut out the label, wrap it tightly against to the air cleaner and hold it in place with tape. I’m going to try to apply it the traditional way via a squeegee and use One Shot pinstriping enamel. Hopefully it doesn’t eat the emulsion. I'll test on a few scrap pieces before doing the real thing. If that fails, it's on to whatever plan B is.
